2010 Yamaha YFZ450R OEM+ Refresh

A family machine that came in totally defunct — frozen throttle, seized starter, cut wiring, and years of deferred shortcuts. Stripped down, sorted properly, and brought back to a standard worth documenting.

Phase 1

Condition at Intake

What the machine arrived with. Nothing was assumed to be functional until proven otherwise.

Issues Found

Throttle cable broken — throttle plate frozen wide open

One-way starter bearing seized

Clutch assembly worn out: cable, actuator pin, actuator arm, discs, gaskets, and springs

Grips torn and deteriorated

Exhaust held on with a single bolt

Oil drain plug stripped

Plastics damaged with missing mounting brackets — held together with zip ties

Battery wiring and solenoid in unknown condition

Non-stock aftermarket starter button installed

Nerf bar nets zip-tied in place

Heel guards broken

Wiring cut and spliced throughout the harness

Missing Parts

Headlights

Rear grab bar

Plastics hardware, bumper, and miscellaneous fasteners

OEM start/light control switch

Phase 2

Mechanical

Worked through each system in order — nothing cosmetic until the machine ran correctly.

Replaced throttle cable. Soaked and freed the throttle body plate, lubricated and reassembled.

Full teardown and inspection. Replaced one-way starter bearing and all associated gaskets.

Repaired stripped oil drain plug.

Replaced battery, wiring, and solenoid with new components.

Drained, flushed, and changed oil and filter.

Validated cold start and run.

Addressed full wiring harness: soldered connections throughout, installed OEM lights and start/light switch, wired light bar correctly. Labeled and rebundled the harness.

Full clutch replacement: cable, actuator components, discs. Break-in and adjustment.

New exhaust installed and tuned with fuel controller.

Phase 3

Refresh the Look

OEM+ cosmetic work — correct parts, correct fitment, no shortcuts.

Replaced torn grips

Replaced broken and spray-painted nerf bars

Replaced damaged plastics

Installed OEM brackets and rear grab bar

Replaced missing hardware and stripped or broken fasteners throughout
